Effluent High Level Safety Project

Effluent High Level Safety Project

One of our customers is a leading name in the pharmaceutical industry. They are recognised globally for high standards in manufacturing, innovation, and sustainability. Their production facilities are critical to the company’s operations. They have a long-standing reputation for proactive environmental management and compliance with the most stringent industry regulations.

The Challenge

Continual improvement processes in the business, recently identified a potential risk within their effluent handling systems across two manufacturing sites. Consequently, despite rigorous safeguards already in place, under specific overflow conditions, there was a theoretical possibility for process product to enter the main effluent system from certain production vessels.

This issue was identified across over 35 individual level systems. It presented no immediate harm but posed a potential future risk. Therefore, as part of an ongoing strategy to meet or exceed environmental impact obligations, they immediately investigated options to mitigate.

Our Solution

Effluent High Level Safety Project

Denca were engaged to design and implement a robust safety upgrade. Thanks to our long-standing relationship and deep understanding of their sites and systems, we were well positioned to deliver a bespoke, compliant solution with minimal disruption to operations.

Our engineers worked closely with various departments to review each identified vessel and assess the best possible intervention. In many cases, new high-level safety switches were installed. Where suitable infrastructure already existed, we adapted existing hardware with new fail-safe software solutions to enhance functionality while controlling costs.

Each system was individually assessed, and tailored designs were produced to suit the specific process
requirements ranging from full hardware installation to software-only modifications. A detailed proposal, including implementation methodology and timelines, was presented for review before any site work commenced.

Crucially, a significant portion of the work was completed over the Christmas shutdown period, with Denca engineers working long and undesirable hours to make the most of the downtime and avoid production interruptions. Where implementation during live production was necessary, our team coordinated seamlessly with customer schedules, sometimes working across 24-hour windows to meet the required timelines.

The Results

Thanks to Denca’s experience and industrial pharmaceutical knowledge, the project was executed smoothly and efficiently, delivering a first-time-right solution with full validation.

Key outcomes included:

  • Full installation of new or modified high-level safety mechanisms across all identified vessels
  • Comprehensive documentation in line with pharmaceutical validation protocols
  • Updated engineering drawings for future traceability and simplified maintenance
  • Zero unplanned disruption to production during implementation
  • Further strengthening the customer’s already exemplary environmental safeguards

They were particularly pleased with the way Denca translated a complex challenge into a practical solution, handled implementation with minimal impact on operations and delivered results that aligned with their uncompromising commitment to environmental responsibility.
