Future-Proofing Industrial Automation
At Denca Controls, we specialise in helping our clients transition from ageing control systems to modern, reliable automation platforms. Consequently, our legacy PLC upgrade service enables manufacturers to protect their production continuity, reduce unplanned downtime, and prepare their facilities for future digitalisation. This can be completed while minimising disruption to operations.
The Challenge

One of Denca’s long-standing customers identified an opportunity to further enhance the resilience and efficiency of their production facility. Their existing control system, built around a Rockwell Automation SLC 500 (1746 series) PLC, had performed reliably for many years. However, as hardware components reached end-of-life, sourcing replacement parts and maintaining system uptime were becoming increasingly challenging.
With growing production demands and a commitment to continuous improvement, the customer sought a forward-looking solution.
The Solution
Denca’s engineering team designed and implemented a migration strategy centred on the Rockwell Automation SLC 500 to 5069 CompactLogix Conversion Kit. This approach ensured a seamless transition to modern technology while preserving existing field wiring and minimising downtime.
Key elements of the upgrade included:
- Drop-In I/O Replacement: Using the 1492 I/O wiring conversion system. Denca replaced the legacy hardware without altering the existing field wiring — significantly reducing installation time and risk.
- CompactLogix 5380 Controllers: The new controllers provided faster processing, greater memory capacity, and native EtherNet/IP support. These all work together to deliver enhanced connectivity and performance.
- Software-Assisted Conversion: Denca utilised Rockwell’s Integrated Architecture Builder (IAB) and SLC Migration Wizard tools to accurately convert and validate control logic, ensuring system functionality was maintained throughout the migration.
- Planned Implementation: The full upgrade, including testing and commissioning, was completed
The Results
The completed migration delivered immediate and measurable benefits:
- Improved System Performance: Faster processing and enhanced diagnostic capabilities enabled better control and real-time monitoring.
- Increased Flexibility: The new CompactLogix system provides a scalable platform ready for future system expansion and integration with smart devices.
- Reduced Downtime Risk: By eliminating ageing components and improving fault detection, the facility now operates with greater reliability and confidence.
- Future-Ready Infrastructure: The modern control platform supports digital transformation initiatives, including data collection, predictive maintenance, and cloud-based analytics.
Conclusion
Through Denca’s structured migration approach, the customer achieved a smooth, low-risk upgrade from their legacy SLC 500 system to a modern CompactLogix platform. The result is a future-ready automation system that boosts productivity, reduces downtime, and positions the facility to take full advantage of Industry 4.0 technologies, all achieved with minimal disruption to ongoing production.
